The Problem

Workmaster boots are safety-critical PPE — worn by workers in chemical, fire, and industrial environments where the boot is the last line of defence. The quality bar isn't aesthetic; it's regulatory and life-safety. But the inspection process at end-of-line relied entirely on human operators making fast judgements about cosmetic defects, label accuracy, paired sizing, left-and-right matching, and the presence of insoles. Even with skilled inspectors, escapes happened. A mislabelled box, a left boot paired with another left boot, a missing insole — small errors that didn't show up until a customer opened the package. Each escape translated into returns, replacement shipments, and trust costs that compounded across distributors and end-users. Manual inspection at the volumes Respirex produces was reliable enough most of the time, and not reliable enough some of the time. The team needed a final check that didn't blink.

The Solution

Matta deployed as a self-contained inspection booth at the end of the line. A pair of boots is placed into the station; four cameras — top, left, right, and bottom — capture every external surface in a single inspection cycle. No fixturing, no orientation requirement, no operator interpretation. Inside the booth, multiple Matta agents run in parallel against the same captured imagery: Sentry scans every surface for cosmetic defects — scuffs, marks, mould flash, finish irregularities. Trace reads and verifies the label, checking the printed size, model, and batch information against expected values. Matta correlates left and right boots, confirming the pair matches in size and side, and verifies the presence of insoles inside each boot. The whole inspection completes in seconds. A pass routes the pair to packing. A fail flags the specific issue — "size mismatch," "insole missing in right boot," "label print error" — so the operator knows exactly what to correct without re-inspecting the whole pair.

The Outcome

Respirex now has a final quality gate that doesn't depend on operator concentration at the end of a shift. Every pair leaving the line has been visually inspected against the same standard, on the same hardware, with the same threshold — boot after boot, hour after hour. For the Workmaster brand, that means escapes from final QC drop towards zero, customer returns from missing or mismatched components are designed out of the process, and the team has an auditable visual record of every pair shipped — something no manual inspection regime could produce.
